Cas gets visibly bulkier over the seasons because misha collins probably just started working out but i like to think that that's a diegetic character choice too, Cas lost his grace & experienced human vulnerability twice, i think he slowly starts working out sometime after his s11 depression, and it's probably also just nice to ground himself in his body like that's his vulnerable and aging body
