I got this bike back in the 90s and rode the hell out of it then. Back when my oldest son was 4 and we were living in Gorham Maine I started it up in the winter and blew a piston ring. Not really having any idea how to fix it the bike sat for years. Starting in 2024 I decided it was time to give a shot on fixing it up.
I pulled the motor off the bike and started digging into it. It ended up that when the piston ring decided to give out it scored the entire cylinder. There wasn't really a good way to fix it other than boring it out.
I had the local machine shop Nasco bore out the cylinder to 86 mm since I found a brand new larger piston on XLperformance.net
While they were in there I realized all the valve seats also needed to be lapped and the valve stems and valves replaced. Nasco took care of this as well.
Miscellaneous other things were done like replacing the stator, all new gaskets, and after a few months of searching a cam chain tensioner and eventually a new cam chain and used camshaft since mine broke off.
Also had to rebuild the carburetor and changed to larger jets to support the new piston bore. One part I had a hard time finding was a new pilot screw, and I'm still not sure that the one I have is working but mine was completely stripped and not adjustable anymore.
This bike usually has two throttle cables and I removed one of them which is pretty common on these bikes.
Last steps I am working on now are replacing the tailight and blinker wiring with 2 pin deustche connectors, new blinkers, new headlight bulb, new led tail light bulb accompanied by a new gel battery.
Also used a zip tie and plastic Bond technique to repair the cracked rear fender and front headlight shroud.
