Facemilling a slot in 4 normalized aluminum slabs.
No matter how many times I would stress to the new guys to swap out the inserts, I'd find one of these endmills in the scrap bin about once a month. These run between $200 - $500 each depending on the source.
FACING THE TOMBSTONE
After consulting with our tech @ Hurco, we were able to figure out what we were doing wrong with the program to face off the tombstone. It was a success!
In this photo Bob is finding the part zero using a key. We know how thick the key is, so we bring the spindle down close to the surface that is going to be machined, and slide the key back and forth while simultaneously moving the spindle up, until the key barely catches the bottom of the tool.
We then continued to run the program that would face all 4 sides of the tombstone.
We have a set of punch stamps, in which we used to mark the tombstone. 30D denotes that the tombstone is flat when the 4th axis is set at 30 degrees. The 72MM means the tombstone is 72 millimeters thick which helps us know where the centerline of the 4th axis is.

MACHINING AN ALUMINUM HANGER
Solutions Rendered is a company that makes trade show booths. They had us make some aluminum plates that would hang in a slotted rail fixture.
First, the part was drafted up.
We had bought a piece of metal from Industrial Metal Supply which was cut down to 1.75 inch tabs. They were faced off on one side so all of the pieces were uniform.
The tabs were then placed into our vise with milled out soft jaws.
The first cut is made using our facemill that has 45 degree edges.
The top of the part is faced off for an even surface.
Bob set up the fixture so that we would place the blank into the left side of the soft jaws, and then flip it over to be completed on the right side of the jaws.
The facemill is machining the bottom of the part.
The part on the right is the completed part.
Finished.
This is how the part fits in the slotted rail fixture. A perfect fit!
